A truck will not crank. Somebody fits four new batteries. Three weeks later the same truck will not crank, and now the driver is convinced the new batteries were junk. They almost never are. Batteries are the most commonly replaced part on a heavy truck and one of the most commonly replaced without cause.
A battery bank exists in a system with something charging it and things discharging it. When the bank keeps going flat, the answer is in one of those three places, and finding out which takes about forty minutes.
Test one: the batteries themselves, individually
This is where most testing goes wrong. Testing across the whole bank gives you an average, and an average hides the problem. One battery with a shorted cell in a set of four will drag the entire bank down while the combined reading still looks survivable.
Each battery gets tested on its own, disconnected from the others. That is the only way to see which one is doing the damage. It is also why mixing a new battery into an older bank is a poor decision: the new one is pulled down to the level of the worst one and its life is shortened accordingly.
Test two: the charging side
If the alternator is not putting back what the truck takes out, no battery survives long. We check output voltage under load, ripple, and the voltage drop across the charge cable between the alternator and the battery.
That last measurement finds a fault that gets missed frequently. An alternator can produce perfectly good voltage at its own terminal while a corroded cable or connection eats a chunk of it before it reaches the batteries. The alternator tests fine, the batteries are chronically undercharged, and nobody can explain it.
Ripple matters too. A failing diode in the alternator lets alternating current through into a direct current system, which degrades batteries steadily while the average voltage still looks acceptable on a dash gauge.
Test three: what is draining it overnight
Parasitic draw is the classic cause of a truck that starts fine after a run and refuses after sitting a day. Everything is shut down, the truck is asleep, and something is still pulling current.
A modern truck has a normal small draw for modules retaining memory. What we are looking for is anything beyond that, and the usual suspects are consistent:
- Aftermarket accessories wired directly to the battery rather than through an ignition controlled circuit. Inverters, extra lighting, dash cameras and radios all appear here.
- A module that is not going to sleep, staying awake because of a fault or a wake up signal that never clears.
- Reefer or liftgate control circuits drawing when they should be dormant.
- A corroded or damp connection creating a leakage path to ground, which is more common in this climate than most people expect.
- A failing alternator diode allowing current to flow back through the alternator when the engine is off.
Finding it is systematic rather than clever. Measure the draw, then pull fuses one at a time until it drops, then work out what is on that circuit.
The things that shorten battery life quietly
Even with a healthy system, some operating patterns take years off a battery bank. Heavy hotel load overnight without the engine running, particularly in a Baltimore July with a bunk air conditioner working, discharges deeply and repeatedly. Deep cycling is hard on starting batteries, which are not designed for it.
Long periods parked between runs let the bank self discharge and sulphate. Loose hold downs let batteries vibrate, which physically damages the plates. Corroded terminals add resistance that shows up as slow cranking long before anything actually fails.
Before winter, not during it
Cold weather does not create battery faults, it exposes them. A battery at freezing has noticeably less available cranking power than the same battery in summer, while a cold diesel needs considerably more to turn over. A bank that has been marginal since August fails on the first genuinely cold morning, and so does every other marginal bank in the metro area at the same time.
Testing a fleet in October rather than January is one of the cheapest breakdown prevention exercises available. It takes minutes per unit, it identifies the banks that will not make it through, and it means those replacements happen on your schedule in a yard rather than on ours at the roadside.
