Lighting violations sit near the top of the roadside inspection tables every year, and unlike brake defects they are visible to anyone who walks around the trailer with the marker lights on. They are also the violations most likely to recur on the same unit repeatedly, which tells you something about how they are usually repaired.
Why the same trailer keeps failing
The root cause on most trailers in this region is corrosion, and corrosion does not stay where you found it. Salt and moisture get into a conductor at a break in the insulation, then wick along the copper strands under the jacket, away from the entry point.
When somebody cuts out the visibly bad section and splices in new wire, they have removed the part that failed. The corrosion that travelled six inches in either direction is still in the harness. A few months later the joint fails again, slightly further along, and the trailer is back with the same complaint.
If a trailer harness has been repaired more than twice, further repairs are just paying for the same fault on an instalment plan.
Reading the pattern to find the fault
Which lamps fail, and when, narrows the problem considerably before anybody picks up a meter.
- Everything dim or behaving strangely at once points at the ground pin. A single pin carries the return current for the entire trailer, so when it degrades, every circuit misbehaves rather than one going dark.
- One function out across the whole trailer, such as all the markers, points at that circuit at the connector or the nose box.
- Several functions out at one lamp points at that lamp assembly or its local ground.
- Faults that appear only in rain point at water bridging a corroded pin or reaching a chafed conductor.
- Faults that appear over bumps point at a broken conductor inside intact insulation, common where the cord flexes behind the cab.
- Faults that appear only when the trailer is loaded suggest a harness being pinched or stretched as the frame flexes.
The seven way connector takes most of the abuse
The connector is coupled and uncoupled thousands of times, exposed to weather constantly, and subjected to road spray full of salt. Pins corrode, the housing cracks, the spring loaded lid stops sealing, and water gets in.
Testing it properly means testing under load, not just checking for continuity. A corroded pin will show continuity on a meter and still fail to carry the current a lighting circuit actually draws. That is why a connector can test fine and the lights still do not work.
Dielectric grease on the pins after cleaning is worth the thirty seconds it takes. It does not conduct, it displaces water, and it noticeably slows the return of corrosion.
LED conversions and what they change
Converting to LED is generally a good decision on a trailer. LEDs draw considerably less current, last much longer than incandescent bulbs, and are far more resistant to the vibration that kills filaments.
Two things to know before doing it. Because LEDs draw so little current, some systems interpret the low draw as a lamp out condition and report a fault, which may need a load resistor or a module setting. And because LEDs draw so little current, they will happily illuminate through a marginal connection that would not run an incandescent lamp. That sounds like an advantage, and it is, until the connection degrades far enough that the LED goes out too and you discover the harness has been quietly rotting for two years.
Sealed lamps, grounds and mounting
Most sealed lamp assemblies fail at the grommet or the connector rather than the lamp itself. Water pools inside the grommet, corrodes the terminals, and the lamp goes out. Replacing the lamp without replacing the grommet puts a new lamp into the same wet pocket.
Grounding is the other recurring issue. Many trailer lamps ground through the mounting to the frame, and paint, rust and sealant all interfere with that. A lamp that works intermittently while its power feed tests perfectly is almost always a grounding problem at the mount.
What actually prevents the repeat visit
A trailer that keeps failing lighting inspections needs a decision rather than another repair. Full harness replacement on a corroded trailer costs more on the day and less over two years, and it resets the clock on a problem that otherwise only gets worse.
For fleets running drop yards, scheduled trailer sweeps catch these before a driver hooks up. A trailer sitting in a Rosedale or Elkridge yard with three markers out is not causing anybody a problem until it leaves the gate, at which point it is causing a driver a problem at a scale house. Checking them on the yard is far cheaper than finding out on the road.
